Well from what I understand the pump needs to be more powerful than the overflow to account for head loss. If the pump is still too strong after head loss is taken into account then the flow can just be dialed down by a ball valve.

With that established, does the pump/overflow need to be rated 6-10 times greater than the DT or the sump?

Fantastic. So I will need to look for an overflow box and a pump in the 120-200 GPH range with a 20.

Get an overflow rated at at least 300gph. The water will enter the overflow only as fast as the return pump sends it. That 120 to 200gph is at 4 foot head or whatever the the height the water needs to be pumped to get back in your tank.

Thanks. I'll look for a 300 pump and overflow.

So this will be my set-up.

150 gallon display, not sure whether I'll have 1 or 2 internal overflows. I have a 40 gallon breeder that I'm converting to a DIY refugium. What would be the best sized return pump? I'm thinking a Tunze 1073.05 or equivalent. What do you think? What other pumps do you recommend? The stand will be 32"-34" high and the tank is 24" high.

From what I have gathered, the pump should be 6-10 times the sump volume. That would be your pump in the 240-400 GPH range). I could be wrong, and if I am, here is a free bump for someone with more knowledge.

I just spoke to someone at Tunze and they recommended the 1073.04. Apparently the 1073.05 will also work but it is made to be more controllable (which I don't need) and better to handle more head pressure (which I also don't need with my current set-up). I'll keep everyone posted on the progress.
